You mean roughness along the border between opaque and transparent? You can smooth roughness by softening the edges of the mask. I can give it a go if you send me the PSD file (or export to PSP, which is what I use).

Some of the black pixels added to the shape and shading, and once removed, left pixels poking out from the edges, or bits missing. Has anyone ever seen an official larger version of this design in another context outside of the game icon?

I've got this done so far, based on your higher res image above but recoloured to be more like what Hiatus wanted in the OP. It's 128x128 for those who have Vista, and I'll have smaller versions for older OSes.

Whoops, NM, I see you want the original 32x32 icon above but with transparency. I'll work on it.

Here's the .ico above but with transparency in the middle parts and holes filled in appropriately. Looks pretty good on my XP desktop. I may still finish the larger one for use myself in Vista, if anyone else wants it I'll make it available.

http://www.potterdevelopments.org.uk/fm/images/TG.gif) ? Doesn't the fact it's only 8-bit (as .gif) the problem (lower quality etc)? Shouldn't icon files be true color normally (24-bit)?
and higher res version (for Vista+) would be welcome, too.
ps anyway, its's now how it should be from the start with golden icon (wonder how LGS could have overlooked it back then - guess there were too busy with making TMA).

Yes, I started from Potter's GIF for the smaller icon. It's so small I didn't see any point in making a 32bit (24bit colour + alpha channel) icon for it, I don't think the difference would be very noticeable at that resolution. It's just a GIF with single colour transparency, and careful editing.
The larger icon was based on jtr7's up above, but I didn't get around to finishing it yet. For it I'll use an 8 bit mask and alpha channel, probably TGA or PNG, then convert to ICO. I've never done that before, so I don't even know if ICO will support an alpha channel. Does anyone know?

It does support an alpha channel, but I've had to wrestle with the software to get it to save with it. The alpha channel is the only reason for the transparency in the icons posted, otherwise it defaults to opaque black or white. I had to convert the format to work with the image, then try to save as an icon or use conversion software, whichever just got the job done.
